How to design the layout of your production area
A logical workspace layout saves time, reduces physical strain, and ensures your production process is as profitable as possible.
The secret to a successful production area is logical flow; you should arrange your machinery and workstations so that materials move naturally from "raw" to "finished" without unnecessary movement or backtracking. Minimising the distance you or your staff travel saves time, reduces the risk of accidents, and keeps your production costs down.
1. Choose your "Flow" pattern
Most efficient small-scale production layouts follow one of three basic shapes. Choose the one that best fits your specific premises:
- The Straight Line (I-Flow): Best for long, narrow spaces. Materials enter at one end and the finished product exits at the other.
- The U-Shape: Ideal if your "Goods In" and "Goods Out" are located at the same end of the building. This is often the most efficient for small teams as it allows workers to move between different stations easily.
- The L-Shape: Perfect for corner spaces or square rooms where you need to navigate around fixed obstacles like support pillars.
2. Create dedicated zones
Divide your floor plan into distinct zones to prevent cross-contamination and clutter. Even in a small workshop, try to separate these areas:

- Clear Gangways: Ensure main walking paths are at least 1 metre wide and kept completely clear of cables, boxes, or protruding machinery.
- Emergency Access: Never block fire exits or access to fire extinguishers and electrical shut-off points.
- Power and Ventilation: Place heavy machinery near existing power outlets to avoid trailing leads, and ensure workstations that produce dust or fumes are near extraction points.
- Height and Reach: Position the tools and components you use most frequently between waist and shoulder height to reduce strain.
4. The "Tape on the Floor" method
Before you start moving heavy equipment or bolting benches down, use masking tape or chalk to mark out the footprint of every machine and workstation on the actual floor. Walk the path you would take to make a single product. If you find yourself crossing your own path or bumping into walls, adjust the tape until the movement feels effortless.
Top Tip: If your business relies on seasonal demand, choose mobile workstations on heavy-duty lockable castors. This allows you to reconfigure the layout quickly as your production volume grows.
